Three processes, three different machines

Film lamination bonds a thin plastic film to a printed sheet. Flute lamination bonds a printed sheet to corrugated board. Litho lamination is the same bonding operation as flute lamination, described from the printing side rather than the machine side. The three get used interchangeably in enquiries every week, and film lamination vs flute lamination is the mix-up that costs the most, because each process needs a different machine that cannot do the other job.

The film lamination vs flute lamination question comes down to a single test: look at what is being added to the printed sheet. If it is plastic film, you need a film laminating machine. Film lamination: plastic film onto a printed sheet

Film lamination applies a continuous plastic film to one or both sides of a printed sheet, using heat, pressure and either a water-based adhesive or a pre-coated adhesive layer on the film itself. The finished sheet goes on to be die cut, folded and glued as normal. The film is there for scuff resistance, moisture resistance and appearance, which is why it dominates cosmetics cartons, book covers and commercial print.

On the machine side, a film laminator is built around a web. Film unwinds from a reel, passes a coating and drying section on water-based machines, meets the printed sheet at a heated nip, and the laminated web is then separated back into sheets by a knife. Typical working widths run 1080 mm to 1300 mm to match B2 and B1 offset presses, film thickness runs 6 to 25 microns, and production speed reaches 80 m/min on calibrated stock.

Two points matter when comparing quotations. First, the separation knife is the part that changes with the film: a chain knife handles standard OPP and PET, while a hot knife is what you want for metalised PET, PVC and premium BOPP at high volume. Second, the accuracy figure a film laminator is judged on is overlap, the film margin around the sheet edge, and 2 mm is a normal specification. That number is not comparable to the accuracy figure quoted for a flute laminator, which is the point most cross-shopping buyers miss.

Tip. Before you compare any two quotations, answer one question: is the material being added a plastic film or a sheet of board? Flute lamination: printed sheet onto corrugated board

Flute lamination bonds a printed top sheet onto a corrugated base sheet, using starch or PVA adhesive applied by a glue roller, with the two sheets brought together under a press section. The result is a printed corrugated blank that goes on to die cutting for shelf-ready packaging, retail displays and shipping cases that carry retail graphics.

The word flute refers to the wavy fluting inside corrugated board. That wavy layer is what makes the process difficult. The board is compressible, so press pressure has to be high enough to bond and low enough to avoid crushing the flutes, because crushed flutes cost you stacking strength in the finished case. The top sheet is usually 120 to 500 gsm, and the base is anything from E flute up to double wall BC.

A flute laminator therefore looks nothing like a film laminator. There is no reel, no drying tunnel and no knife. Instead there is a top sheet feeder, a bottom sheet feeder, a gluing unit, a registration section and a press section, plus a stacker. Because two separate sheets have to meet in the correct position, registration accuracy is the number that matters, and a modern automatic machine holds around 1 mm on corrugated. Litho lamination and cardboard lamination: where the line sits

Litho lamination is flute lamination named from the printing process. The top sheet is printed offset, which is where the litho in the name comes from, and it is then mounted on corrugated board. When a converter says litho laminated packaging and a machine supplier says flute lamination, they are describing the same operation from two ends of the same job.

Cardboard lamination is the term that causes the remaining confusion, because it describes the case where the base sheet is not corrugated. Here a printed sheet is bonded to a solid, dense board, typically 600 gsm and above, to make rigid boxes, book covers, game boards and puzzle blanks. In machine terms this gives you two families rather than one. A corrugated machine such as the SAGLIN DX-1450 is built around not crushing flutes. Tip. If you are quoting litho laminated cases, confirm the flute crush allowance with your board supplier before the price goes out, not after. A press setting that bonds well but crushes 10 to 15 percent of the flute height will pass a visual check and still fail the customer’s compression test.

What film lamination is not

Film lamination in print finishing has nothing to do with the industrial laminating lines that share the word. This section exists because the term is used in three unrelated industries, and enquiries arrive at print finishing suppliers that were meant for someone else entirely.

  • Panel lamination presses decorative foil or paper onto MDF, particleboard and plywood for furniture and interior fit out. The machines are board presses, not sheet-fed print finishing equipment.
  • PVB and safety glass lamination bonds glass plies with a PVB interlayer in an autoclave, for automotive and architectural glazing. Nothing about it is shared with print.
  • Flexible packaging lamination bonds two or more plastic webs, or a web and a foil, reel to reel, to build a barrier structure for pouches. It is reel to reel throughout, with no sheets involved at any point.

The print finishing process described in this article is sheet fed, it starts with a printed sheet, and it ends with a printed sheet. If your input is a board panel, a glass ply or a reel of film that never becomes a sheet, you are in a different industry with different suppliers, and a film lamination vs flute lamination comparison will not help you choose it. Tip. When you ask a supplier for an accuracy figure, state the substrate in the same sentence. Ask for overlap tolerance on film work and registration tolerance on board work. Which lamination process to choose

The first is buying a film laminator expecting it to mount printed sheets on corrugated, which it physically cannot do, since it has one sheet feeder and a film reel. The second is running litho laminated work on a machine specified for solid board, which crushes fluting and shows up as failed compression tests weeks later. The third is choosing a working width that matches the current press rather than the press being installed next year, which is the most expensive of the three to unwind.
